What "product box" means here

Mailers, RSCs, and folding cartons cover most products. This page is for everything else — the oddly shaped, the heavy-for-its-size, the product that needs its box to do something specific. A product box starts from a blank dieline: we design the structure around your item rather than squeezing your item into a standard structure.

What custom structure buys you

  • Exact fit. The product doesn't move, so it doesn't need void fill — and doesn't rattle in the customer's hands. Our measuring guide explains why snug beats spacious.
  • Built-in features. Hang tabs for pegboard retail, thumb cutouts, integrated cradles and platforms, display lids — features that would otherwise mean a separate insert.
  • Right-sized weight handling. Heavier retail items can get heavyweight paperboard or a paperboard-over-corrugated construction instead of jumping straight to expensive rigid boxes.

Custom structure earns its one-time die cost when the product genuinely needs it. If a standard mailer or carton would do the job, we'll say so in the quote — that's the cheaper die, and it's usually ours to lose.

How the design process works

Tell us the product — what it is, its dimensions and weight, where it sells, and what the box has to do. We come back with a proposed structure and a quote; once you accept, you approve a dieline proof before the die is cut. The structural design is part of the job, not a separate line item.

Common questions

What's the minimum order for custom product boxes?

500 units per design. The custom cutting die is a one-time cost spread across the run, which is exactly why the minimum exists.

Does a custom shape cost much more?

The board and printing cost about the same as a standard box of equal size — the difference is the one-time custom die. At 500+ units it typically adds cents per box, not dollars. Complex structures with many cuts and folds cost more than simple ones.

Do you make rigid (magnetic-closure) boxes?

We can quote rigid construction when a product truly justifies it, but we'll tell you upfront: a heavyweight or litho-laminated carton delivers most of the effect at a fraction of the cost, and that's usually where we'd point you first.

How do I describe my product accurately?

Dimensions at the widest points, weight, and a photo cover most cases. Describe anything unusual — a handle, a fragile spout, an off-center weight — and we'll design around it. You'll see the structure in the proof before anything is cut.

Can the box include an insert?

Yes, and designing them together is the right way to do it — the insert and box come from coordinated dielines so the fit is exact. See our inserts and dividers page for the options.
