A box that is too big can cost more every time it ships, even when the product inside is light.
Dimensional weight is the shipping industry’s way of charging for space, not just pounds. If your box is large and light, the carrier may bill it like a heavier package because it takes up room in a truck, plane, or delivery van. Fair or not, it is how parcel shipping works.
For small businesses, this is one of the easiest packaging costs to miss. You notice the price of the box. You notice the packing paper. You may not notice that an extra inch or two of empty space is quietly raising every outbound shipping bill.
What dimensional weight means
Carriers compare two numbers:
- Actual weight: what the packed box weighs on a scale.
- Dimensional weight: a calculated weight based on the outside size of the box.
The carrier usually bills whichever number is higher. The basic formula is:
Length x width x height ÷ dimensional divisor = dimensional weight
The divisor depends on the carrier, service, account type, and country. Common parcel divisors are often in the 139 to 166 range, but you should check the rules for the carrier you actually use. The important part is the same either way: bigger box, higher dimensional weight.

Same product. Same actual weight. Three fewer billable pounds just by trimming the carton. That does not mean every rate will drop by the same amount, but it shows why size matters.
The inches that hurt most
Dimensional weight multiplies all three outside dimensions together. That is why small changes add up faster than people expect. Adding one inch to the length, one inch to the width, and one inch to the height is not “just three inches.” It increases the total cube of the box.
The height is often the main offender. Products are laid flat in a box, then extra void fill goes on top, then the box gets taller than it needs to be. A taller box can also move your package into a higher carrier size bracket, depending on the service.
Another common problem is using one box for too many products. A “close enough” shipping box may seem efficient for buying inventory, but if it is oversized for your best-selling item, it can cost more every time that item ships. Saving a few cents on carton purchasing can lose dollars in freight over time. Annoying, but measurable.
Mailer box, shipping box, or folding carton?
The right structure depends on what the packaging has to do. A rigid-looking presentation box is not always the cheapest or smartest shipping choice.

If a plain shipper with a printed sticker does the job, use that. If the customer never needs to see a full printed mailer, do not pay for one just to make the recycling bin look better.
How to right-size without under-protecting
The goal is not to make the smallest possible box. The goal is the smallest box that protects the product, packs consistently, and survives the trip.
- Measure the product as it ships. Include retail packaging, sleeves, tissue, bundles, and anything else that goes in the box. If you need a refresher, use how to measure a box.
- Decide the clearance you actually need. Fragile goods need cushioning. Soft goods may need very little. Do not give every product two inches of air just because it feels safe.
- Use inserts when they reduce box size. A simple divider or insert can keep products from rattling around and may allow a shorter or narrower carton. See inserts and dividers.

- Test with a packed sample. Weigh it. Measure the outside dimensions. Then run it through your carrier’s calculator before ordering hundreds of boxes.
When custom sizing pays for itself
Custom boxes are not automatically cheaper. There are plates, dies, production setup, and minimums to consider. For boxes, the minimum order is 500 units. If you ship slowly or change product sizes often, a stock carton may be the better buy.
Custom sizing starts to make sense when the same product ships often enough that freight savings repeat. If reducing the box lowers the billable weight or avoids a size surcharge, the carton can earn its keep. If it only makes the package look a little tidier, be honest about that.
A quick way to judge it:
- How many units of this product ship each month?
- What is the current packed outside size and actual weight?
- What would the tighter packed size be?
- Does the carrier bill at the actual weight or dimensional weight?
- Would a smaller box reduce void fill, labor, or damage claims?
If the answer is “maybe,” price both options. Sometimes the cheaper move is a custom size. Sometimes it is a stock shipping box with less void fill. The spreadsheet gets a vote.
